Its a bit hard to price up with out knowing numbers but if i did get enough interest i don't mind sticking one or two on ebay at a slightly higher price just to make numbers up.I don't mind exporting at all but would prefer if you organised your own courier and i will make sure its properly packed and sorted out at this end. Prices I'm hoping would be less than £100.00 each for the strut bars and less than £180.00 for the full air box kit.I know the less bit is important in these times so the more i make the less the cost...

it's probably obvious but what is the advantage of a metal airbox over the current one? Is it really significant?

Larger filter area and because of its position has a ram air affect and doesn't ingest heat from the engine compartment. Andy has one on his cappo and rates it highly ;)..

Thanks for your input. The airbox i don't have a problem with at all because most of the work on it is done in house and i can get the filters and silicon pipes has i get orders. The strut bars i have cnc programs for the ends but have to sub contract the flat oval tube for bending. The tube its self is very expensive ::) I was hoping to make five of each but i think i'm being a bit optimistic :D. Ill have a word with the tube benders and see if i can come up with a cost effective solution...

Thanks guys :) Just waiting for some answers from the tube benders ::) There idea of small production runs are 100 of each :o so i'm having to be really really nice to them ::). Looks like stainless steel flat oval is out of the window too its just too expensive. Mild steel flat oval is the order of the day either powder coated or chromed the choice is yours.

Mild steel is rather heavy.
Could there be another material that will offer the same strength with a lighter weight? Without being too expensive? Some type of aluminium?

I'm keen for front and rear brace and would need them shipped to australia.
Maybe us aussies can organise a group shipping to one spot and then have them shipped to individuals from there if it works out cheaper?

18swg flat oval 40mmx20mmx600 long mild steel is not heavy its just a hell of a lot cheaper. The end brackets are 3mm mild steel on just about every strut bar so that wont change. The end brackets are easy to make and not expensive its finding a company that has the correct formers for the tubing. Ive got the fronts sorted(i think)the back bar has had some trick tooling made for it so i'm still working on that one. It also looks like i'm going to end up with eight front and eight back bars and god knows how long it would take to get rid of that lot :-/...

I think I would only opt for a front one .... the boot in the cappo is small enough, but always a but that if the difference fitting a rear is massive then i would consider :D!

Here are a few pics to show how it fits...













As you can see it doesn't take up boot space or prevent the roof from being stored in the boot. The only alteration that is needed is to the fuel filler neck cover if you want to keep it.

Wow! These photos you have just put up Andy have sold me! That has got to be the best design for a rear brace that is possible.
And yeh steve, I didn't consider the plates being the same so your probably right, the difference in weight is minimal compared to the cost saving.

Please put me down for BOTH.

I love the design of the boot strut, different to a straight bar I had before that went straight across the towers......and you will be able to get the roof stowed away....love it!! How much steve???

I had some parts done in a dark grey/black metallic recently and that looks good. The bars are done in mild steel because stainless and aluminium is just too expensive to do in low numbers ::). I can look into getting the bars chromed and the powder coaters do a chrome effect that's pretty dam good. I just need a general idea on colour because if i go in and say i want six or eight at this colour it should be cheaper on volume...

Last strut bar we had powder coated in titanium metallic grey a colour that looks stunning in sunlight was £12.00 but that included shot blasting. You can have them in bare metal cheaper no problem ;D...

For the sake of an extra £12, I'd personally go for the best looking one.

But happy with the cheaper one if that's the consensus.  :-)

The tube is going to the tube benders Monday and i have been told i should have them back within two weeks so it will be a month before they are ready. The back bars have been a proper pain to get bent but i don't give up easy :D....

The tube bending people have no concept of time ::) but Ive been told i should have the front bars back next week. The back bars they would have to make the tooling and that's a £1000.00 :o I have a few more options yet though;). One option is to invest in my own tube bender so i don't have to deal with idiots >:(. I have some spare 40x20 flat oval and can do some under body braces identical to the garage john items if anyone's intrested? I can do them straight away because no one else is involved.

I can do both without doubt but like Kayfour said the three separate bars would fit easier in a jiffy bag :D. The halfway brace leaves the aluminium cover in place so i could use the same fixing point as that one and just leave the bars out between.  Ill make all the bars out of 30x15 flat oval. The end bars same as smart51 made last time and three intermediate bars that go on the tunnel and the aluminium shield can be left in place.

That aluminium cover is turned down at the front and i'm not sure if its like that to grab air for cooling things down in there :-/.With or without the cover the bars would fit the same.

Ive had a bit of a measure up for the tunnel brace and the ali plate steps down away from the floor pan some 12mm so its going to reduce the ground clearance by another 16mm on top of that when the frames bolted on. I don't think much ground clearance can be achieved by removing the plate has the exhaust is mm away from the other side. that's if you have a 50mm exhaust like mine.The ali plate does act to guide air into the tunnel has its turned down at the front and has two sculpted slots after the front with there trailing edges turned down also.

I'm aiming for £180.00 or less for the full kit. We've found a K&N filter that's to within a few mm the same size as the arc foam filter and its common to certain ford cars has a drop in filter in the standard air box. So its reasonably priced and easily available. Other performance filters would probably fit too.

They have the same effect as the strut braces. Its just stiffening the shell lower down. Lets face it all are cars are over fifteen years old and need all the help they can get. Yes you would notice a difference but only with spirited driving ;)...

If you want it with out powder coating that's not a problem. I know where i am with all the other parts. The top strut bars are £12.00 for powder coating and the bottom brace bars are £12.00 a pair coated. Ive had a guess on the tunnel brace at £20.00. Its a very high quality job and very durable.

Front top strut bars going to be eighty odd pounds not sure about the back yet because its a different to the original but very funky and you can still get the spare wheel out and store the roof panels without fear of damaging them ;)......

The pair of lower braces go where the subframes bolt to the floor pan at the front and back of the car. Not sure what you mean about the 4' or 3's bit :-/...

The fourth bar that's separate on the halfway picture is the back brace bar that they sell has part of there other kit. The picture you posted from yahoo has four bars in the kit but they have included the front subframe bar. I could go one better and do five bars. front and back subframe bars and three tunnel bars ;D. Like this but with out the joint rails on the tunnel bar. few! ::)

France is not a problem ;) What size pipe do you want and is the air inlet in the same postion as standard turbo ? Its not a problem to go larger at no extra cost.

The pipe on the airbox is 45mm already. It needs a crank in the pipe when it comes out of the back of the airbox or  you can't get the bend on the other end that goes into the turbo :). Ive bought enough material to do eight airboxes. If you like shiny things you'll love these ;D...

I'm not sure I get what you're saying.

Anway, the IHI RHF4 is quite a big turbo so I'll have to fit it somewhere near the battery from what I've been told, on top of exhaust manifold. So its inlet would be kinda in a straight line to the airbox pipe.

Its made from stainless steel. The filter has to be the type with the rubber frame because the front frame on the  airbox clamps and seals it with the six bolts.    Like this....

Its made from 1.5mm 304 stainless steel so its not like a tin can and its about the best material for keeping its bling. Its a full kit Lord its got a shiny pipe to the turbo silicon connectors and stainless steel hose clips.

K&N part number 33-2819 To fit the standard ford focus airbox so another type of filter should fit as long has its a replacement filter for standard fitment. What filter did you have in mind?

You can re use the original bolts. Sometimes they need a little more clearance on the rear bar depending on what exhaust you have. A simple check can clarify any clearance problems Which i will explain in photographs before i send any bars out. Ive based clearance on my cappo wich has a 50mm Suzuki sport exhaust so it should fit most out of the box. More clearance can be achieved by spacers that i can supply if required.

Stainless steel prices are higher than stamp prices  ;D. It should fit i built it in the jig that i made from the original box ;). The jig was a proper pain to do because it sets the bracket and pick up holes and outlet pipe all in one go and has to be able to come out of the jig once all the bits are welded on. I had to make a former for the bell mouth too and that's taken all morning.

Tried with the original arc pipe just to make sure it sat right. Now that can be copied in stainless :). Arc did me a big favour by using off the shelf aluminium fittings which i can get in stainless steel and polish up

An arc airbox was about £400.00 when you could get them. Arc are no longer trading. Im going to do the first four at £185.00 plus postage because i quoted that price from the offset but after that the price goes up.

The induction noise will be the same as the arcbox. Andy's the man who could describe what it sounds like.

I've never had it connected up with standard ABV connected though.  But I can make an educated guess :D  Should be louder than the drop in K&N in the standard airbox which was noticeable and on a par maybe slightly louder than the K&N funnel filter I had...

I think it will suit your needs down to the ground though Steve.  You will get a nice induction noise (turbo whistle on spool up) and also a more subtle dumping noise than you get with the cheap noisy dump valve mod.  If you balance the throttle just right you will be able to hear it flutter too :D

I would think it would be a slightly harder more audible sound due to the stainless steel  and the filters almost three times larger than standard ;).

Clearance is good Ive kept them as tight up as i can. The rear cross tube on the tunnel brace needs to have an hollow pressed into it to provide clearance for the exhaust flange and then there off to the powder coaters.

I'm hoping to get them to you before next weekend young man ;) The pipe work required a tight radius 90 bend which the suppliers didn't stock so Ive been waiting for them to arrive on special order ::) Been told i should have them on Monday. Yes that's the one. Ford focus. It doesn't have a step ledge on the filter top and bottom though so i built one inside the box. If you have a problem or don't under stand what i mean let me know and ill post a picture up  ;)...

Don't worry, I understand, you mean you put one step in the box to set the filter in it, because the filter hasn't got steps :)

The pipe suppliers have called today and said they have some fittings for me so i can only hope they got the right size this time ::) I'm hoping to post them out mid week ;).I also have some under bars to post out too. As far as colours go, I was going to go red but I think the blue will suit the car better with the Champagne. Goin to do l.e.d blue under car lights as well.

That's the tricky bit this intercooler is the same size as monster sports latest phase 2 version but its 9mm wider so that could kill it. I know someone who has fitted this very intercooler to an highly modified kei car and it works very very well. Ive spoke to the supplier and i can get them for less than £50 a unit delivered to me if i buy them in sufficient numbers.

Do the balloon test you'll be surprised how much they expand if they have gone soft in which case the hard pipes will give you a much sharper throttle response.

Ive not thrown my teddy out Ive just got to be realistic with what people want. Its an expensive piece of kit and most people just don't have the money at the moment. I think things like an exhaust manifold are a must because the production manifold Suzuki gave us is dire and small parts like the braces  Ive done cheap so owners can get the chassis sorted without spending a small fortune. Ive lost money on the airboxes....

Well did a video of 13 laps chasing a mini cooper s running 190hp. He wasn't getting away very quick. Lol. But well chuffed. Turned boost down to 0.7bar to be on the safe side. Has a problem on full chat around the hair pin where it cuts out. Fuel starvation from the fuel sloshing about I think. Got worse the more fuel it used. Now to get a n1 ecu and a decent intercooler. :)

Well did a video of 13 laps chasing a mini cooper s running 190hp. He wasn't getting away very quick. Lol. But well chuffed. Turned boost down to 0.7bar to be on the safe side. Has a problem on full chat around the hair pin where it cuts out. Fuel starvation from the fuel sloshing about I think. Got worse the more fuel it used. Now to get a n1 ecu and a decent intercooler. :)



They are a bloody quick thing on the twisty stuff  ;D Ive never had fuel starvation problems maybe i'm not trying hard enough :D...

My last one would suffer fuel starvation entering the mountain at Cadwell park with anything less than 1/2 a tank. Perhaps a swirl pot could cure it?.
Steve, can you pm me a price list for all the parts you're making please? To be honest I'm not too fussed over the airbox, although I'm very impressed with the workmanship that's gone into it. I'm massively excited about the Intercooler kit and exhaust manifold and all the braces.
