For awhile I have had an idea floating around in my head (happens pretty often! ) about making a bootrack with the spare bootlid I have at home.
I don't mind the look of the ones I see on a few capps (like Andy's) so I decided to keep the same basic layout and make it fit in with the theme of Silvery (shiny and blingie ).
Today I went out with the intensions of buying some steel or brass 90 degree bends and making the ally bar fit inside it but none seemed to suit it so I decided on these copper angles that fit well and polished up well too!
Andy sent me the plans for a bootrack ages ago (thanks ) and kept thinking about the final details till now (two months), below you can see all the copper pipe polished up (took about 3 hours) and the 25mm aluminium bar I will use. Need to make the hooks and mounting points to the boot yet but more pics of those later

I can't see weight capacity being a problem as your using bar for the straight bits, those pipe fittings are remakabley strong. What you can fit on there is more likely to be determined by how well it's attached to the car.
You have just bought youself a serious cleaning job though, I've had copper fittings on bikes before and they tarnish quicker than a tarts reputation - laquer or some other sort of protective coating could be in order... |

How you fixing the copper fittings to the ally pipe? I think soldering/welding will be a problem? I don't think the copper/brass pushfit fittings would be strong enough for this use.
That leaves screws like the orignal or perhaps rivets?
I've thought about this in copper before, but I doubt the tubing would be strong enough long term? (my dad/brother could do the soldering in a few mins)
Making the top of the rack looks easy, but it's the bit where it fits to the boot that put me off making one - how do you replicate the shaped big solid rubber feet?
Those copper fittings will need special attention to stop them oxidising - the green yukky hydroxide salt (side effect of the flux?) might well upset your bodys paintwork?
1" fittings are quite big - what's the original ? ~18mm/3/4" I think?

it can double up....when your on the road and stopping at a hotel you have your own personal cloths rack!

I will be bolting and using industrial strength araldyte glue on all the joins so it will be strong enough ( I think it would support about 15-20 kilos (doubt the bootlid would though without denting!). It's as cosmetic purpose as well as funtional - I might just use it when I go for a drive interstate. Having oversize fittings was part of the look I had in mind - overkill (like having 8 inch wide tyres on a capp or similar!) fxdlidon: you may not have seen the inside of Silvery Cleaning/polishing nightmare - aluminium everywhere!

Cut all the solid aluminium rod today and bent up the ends using the 10 tonne pipe bender. Polished it all up and assembled it to see how looked shiiny!
Still have to make the brackets - might be a different design for the standard fare.

Looks good, not to sure about Araldite CG...??? I'd Braise them together...try it on a scrap piece first. Would hate to see you lose your luggage half way up the Hume... |

I like it The weight limit will be the same as the original surely (Suzuki state 5kg but people have carried more). I think this limit is for the bootlid rather than the rack itself which will hold one hell of a lot more. |

I might use pop rivets under the corner pieces Sneaza but for the rest (the rack is made of 28 main pieces) the rod is drilled and tapped
The clamps will either be copies of the originals (In ally ) or something similar to below with a roll pin going through the clamp and bar to stop it moving... |

Silvery has expensive taste (likes everything to be shiny!)
Tomorrow I will make up some brackets - the original design looks fine, I think in ally would look nice too!
The bootlid it's going on has seen better days but at least it's the same colour! I was going to repair it and use it on Smashie but when Smashie's 'better half' came along I didn't need it anymore! Spent tonight watching tv and using a scalpel to cut all the double sided tape and glue on it that was holding a spoiler on a long time ago! |

Looking very nice and shiny there CG
The original on Andys looked like it was plastic conenctors with self-tappers screwed in, though I think I'd agree with Sneaza and put a couple of rivets in each connection.
Is there any reaction likely between the copper and ally? I presume you're gonna seal it to save it?

Thanks crisp I clear coated my gearknob and handbrake cover but everything else I just polish once or twice a month I'm just funny like that - clear coat or laquer make it feel like plastic afterwards and prefer how the metal feels rather than plastic etc |

Gave the bootlid a quick cut and polish and fixed the rack together today, didn't get to make the side brackets yet but I got some huge suction cups that with spread the load on the bootlid a little. |

What? You're drilled and tapped into the solid rod, then added threaded bar? Never thought of doing that - very good idea CG.
Solid ally bar can't be cheap, though certainly will be strong. |

I would've use one long piece of rod per side but the T pieces would need filing out in the middle to clear the thickness of the rod It was about $40 for the bar - 15 pounds? |

The copper joints should be more than strong enough for the weight a cappo boot will take. Before you could buy them I worked on building sites where they'd make heated towel rails out of 15mm copper tube and fittings, and the bits that gave way, when you used them as ladders (oops! ) were the pipes not the fittings. |

Bolted it to the boot through the existing holes for the spoiler, looks nice but I will just keep this bootlid and rack for if I need it
